How Aluminum Behaves Differently From Steel
Three properties define aluminum repair. First, stiffness: automotive aluminum alloys are typically run in thicker gauges and resist deflection more than the mild steel of a conventional door skin, so each push requires more force applied with more control — a combination that punishes sloppy technique. Second, work-hardening: aluminum hardens noticeably as it's worked, so the tenth push on the same spot meets harder metal than the first. The repair has to be planned so the metal is moved as few times as possible, because you cannot rework aluminum indefinitely the way you can nurse a steel panel.
Third, low memory: where a steel dent partially releases as tension is relieved, aluminum sits exactly where the impact left it. Combined with aluminum's tendency to form sharper, more defined dents from the same impact, this means an aluminum repair has to be planned more deliberately than an identical-looking dent in steel — the cost is in judgment before the first push, not in working slowly through it. None of this makes aluminum unrepairable, and none of it makes aluminum the harder job for someone who has put the hours in. It makes aluminum unforgiving — which is a different claim. Which Vehicles Have Aluminum Panels?
More than most owners think. The headline example is the Ford F-150, which switched to an all-aluminum body for the 2015 model year — every F-150 since, along with the Super Duty trucks from 2017 on, wears aluminum doors, fenders, hood, and bedsides. Luxury brands adopted aluminum even earlier, chasing weight savings. The practical takeaway: if you drive a late-model truck, a German luxury car, or an EV, there's a good chance the dented panel is aluminum — and the repair should be quoted and performed accordingly. Why Most Technicians Avoid Aluminum — and Travis Doesn't
Aluminum gives a technician fewer attempts. Because the alloy work-hardens with every pass, a repair plan has to be right the first time: the correct access point, the correct tool, the correct pressure, the correct order of pushes. On steel, a slightly wrong push is recoverable; on aluminum, a series of them can harden the dent into the panel permanently. That is a real risk, and it is why a large share of the trade declines aluminum work outright.
It is also why the same properties become an advantage once the judgment is there. Travis was intimidated by aluminum at first — after a career on steel, it was a relearning job. What changed his mind was discovering how much the metal will actually take. Because aluminum accepts a much harder push, an experienced technician can move more metal per pass, work faster, and finish larger dents than the equivalent repair in steel would allow.
The stakes are also higher because aluminum panels are expensive. A replacement aluminum hood or bedside, painted and fitted, is a four-figure proposition on most of the vehicles that use them, and on luxury vehicles it climbs from there. A quality PDR repair at a fraction of that cost, preserving the factory finish, is the best outcome available — which is precisely why it's worth insisting on a technician with real aluminum experience rather than the lowest bidder.

Sharp creases in aluminum, dents on hemmed edges, and panels that have already been worked by someone else can fall outside what PDR can fully deliver, and heat has to be managed carefully around paint. Can aluminum panels really be repaired with PDR?
Yes. Aluminum is repaired with the same fundamental PDR approach as steel — controlled pressure guided by specialized lighting — but adapted for a stiffer, less forgiving metal, often with controlled heat. The result on a properly repaired aluminum panel is the same as steel: the dent is gone and the factory paint is untouched.
Why does aluminum dent repair cost more than steel?
Time and risk. Aluminum requires more force under finer control, work-hardens as it's repaired, and offers no spring-back help from the metal itself, so the same dent takes meaningfully longer than it would in steel. It's still a fraction of the cost of replacing or repainting an aluminum panel.
How do I know if my panel is aluminum?
A magnet is the quick test — it won't stick to aluminum.
